The one part that has to be right before the other thousand get made
First article inspection exists because a tool that’s slightly off produces the same slight error a thousand times over if nobody catches it on part one. A new mould, a new machining fixture, a new casting die, all of them can look correct on the shop floor and still be producing parts a few tenths outside the print, and the only way to know before committing to a full run is to measure that first part against the drawing completely, not spot-check the dimensions someone remembered to write down.
Customers asking for an FAI report aren’t asking out of habit. Most of the time it’s a contractual requirement tied to a purchase order, and a supplier who can’t produce a compliant report on schedule holds up their customer’s own production line waiting on it. That makes FAI turnaround a genuine bottleneck risk, not a paperwork formality that can slip a week without consequence.
What actually goes into a compliant report
Every dimension and tolerance on the drawing gets measured and recorded, not a representative sample of the easy ones. That includes GD&T callouts like flatness, position, and profile alongside the basic linear dimensions, because a part can hit every linear measurement on the print and still fail a positional tolerance that only shows up when the full feature relationship gets checked. Ballooned drawings map each measured dimension back to a numbered characteristic on the print, so the report reads as a direct match against the drawing rather than a loose summary an auditor has to cross-reference by hand.
Material certifications and process documentation usually travel alongside the dimensional data, particularly on parts headed into aerospace or medical device supply chains where the full inspection package expects material traceability documented alongside the measurement results, not measurement data sitting on its own.
Choosing the right measurement method actually changes the report’s value
A CMM handles discrete features cleanly, bores, flat faces, defined edges, and it’s the right call for most machined parts with clear geometric datums. But a first article off a new casting tool or a complex moulded part often needs more than point data to catch what actually went wrong with the tool. CT scanning captures internal wall thickness and porosity in the same pass as the external dimensions, which matters enormously on a first article, because a casting tool problem often shows up as an internal defect long before it shows up as an external dimensional deviation. Running CMM-only inspection on a first casting risks approving a tool that’s already producing internal porosity nobody checked for.
3D scanning earns its place on freeform parts, sheet metal with complex forming, or components where the print calls out surface profile tolerances across a broad area rather than at discrete points. A full-field scan against the CAD model shows deviation across the whole surface in one pass, catching a springback or warpage problem a handful of CMM points would likely miss.
What actually slows an FAI report down
Missing or ambiguous ballooning on the customer’s drawing is the most common delay, and it’s worth flagging back to the customer immediately rather than guessing at intent and re-measuring later when the guess turns out wrong. Datum structure confusion causes the second most common hold-up, particularly on older drawings converted from a different CAD system where the datum scheme doesn’t translate cleanly, and getting that wrong means every positional tolerance on the report is measured against the wrong reference frame.
Turnaround expectations need setting honestly at the start of the job rather than promised optimistically and missed. A part with forty callouts and tight GD&T tolerances takes measurably longer to inspect properly than a simple bracket with eight linear dimensions, and a provider quoting the same turnaround for both isn’t being straight about what the complex part actually requires.
